I had a Sandisk card go ape on me and eventually I arranged to send it to them in The Cheq Republic, I wrapped in a little bubble wrap and put it it in ordinary envelope and posted it Airmail....it eventually was replaced as it was found to be faulty and this this how they sent it back. Must have cost them a fortune and it still took 7 days, more than the the airmail took going out !!

 
Their packing does look a bit OTT for an SD card but your decription of your packing sounds less than ideal.

Quite firmly packed realy Nod.,,,,,the card was just in a bit o plastic and loose in the packing from them, which in my opinion was far worse, it could move about quite freely, in fact I had to shake it out of the box !

At at least they changed it under warranty.
