same here, i tried 3 HSM's and all had front focus. 1 was out by a mile, the other two were better.
Same story with the 50/1.4 HSM , but Sigma UK told me they will calibrate them to my cameras for free.
This was at FocusOnImaging
 
I got the refund now, I don't normally have problems with Sigma lenses (my 50/1.4 HSM is super).

I'm tempted to try another one at some point, as I really like the lens in theory even though in practice this the worse lens I've ever used optically.
 
must be the time of year, had to take my new 24-70mm macro Sigma back for a refund yesterday, kept coming up with error on both mine and my wifes camera's :( First problem I've had with a Sigma lens...
 
i think ill keep saving for the nikon 24-70mm F2.8

i know its more cash but seen very very good results.
